Why Stephen and Gabriella Founded a 3D-Printed Cast Company

With over 30 years of combined experience in sports medicine, Stephen and Gabriella have treated thousands of injuries across every level of physical performance. From collegiate athletes pushing their bodies to the limit, weekend warriors chasing personal bests, to military personnel and law enforcement professionals facing high-risk situations daily—Stephen and Gabriella have seen it all.
 
Throughout their careers, one consistent frustration stood out: traditional orthopedic casting and bracing methods. Conventional plaster and fiberglass casts are heavy, uncomfortable, restrictive, and often lead to issues like skin irritation, hygiene problems, and limited mobility. And as athletic trainers, tape and orthoplast can only take you so far without restricting range of motion. 
 
Driven by their deep understanding of patient needs and a passion for improving recovery outcomes, Stephen and Gabriella saw an opportunity to bring innovation to an outdated system. Leveraging advances in 3D printing and digital scanning technology, they set out to create custom-fit, breathable, lightweight casts that offer superior comfort, hygiene, and support.

Their mission is simple: revolutionize the healing process by merging modern technology with decades of clinical insight—because recovery shouldn’t mean being sidelined by discomfort.
 

Meet our team

Stephen Byrne (CEO) holds his BSc and MSc in sports medicine. He has worked with professional, collegiate and high school athletes, military personnel and law enforcement professionals. With experience spanning 25 years, notably, Stephen established the first sports medicine program with the Connecticut State Police, decreasing the attrition rate by 80%.

Gabriella Cusimano will be the Principal Investigator. With a BSc in athletic training, a master’sdegree in biomechanics, and over 12 years of experience in sports medicine, Gabby has evaluated orthopedic injuries and designed rehabilitation/treatment programs for professional, collegiate, and part time/recreational athletes and general populations. Gabby was chosen for her niche experience in biomechanics laboratory testing.

Our Mission Statement is to design, develop and offer high-performance 3D printing technology which helps weekend warriors, military personnel,  and collegiate athletes heal faster, feel better. For combat veterans with severe injuries, our 3D cast printing machines can “print” cranial helmets to restore the damaged skull to its original density and shape.
